Step 1: Plan and Prepare

Gather necessary tools such as a power drill, wrenches, measuring tape, level, hacksaw or angle grinder, and PPE including gloves, safety glasses, and a hard hat .

Step 2: De-energize and Secure Cables

Turn off power to all circuits in the tray to prevent electrical hazards. If possible, label each cable to maintain organization during the replacement. For long runs, consider using temporary supports or slings to hold cables while the tray is removed .

Step 3: Remove the Old Tray

Carefully detach the old tray from its supports, starting from one end. Remove any couplers, brackets, or anchor bolts while ensuring cables are not stressed or pinched. For heavy trays, enlist additional personnel or lifting equipment to prevent sagging or damage .

Step 4: Install the New Tray

  • Mount supports at proper intervals (typically 1.5 to 3 meters depending on tray type and load) and ensure they are level and secure .
  • Assemble the new tray using couplers and fittings, aligning it with the planned route.
  • Check clearance from heat sources, moving machinery, and other utilities to prevent interference or overheating .

Step 5: Reposition and Secure Cables

Gently lay the existing cables into the new tray, maintaining proper separation between power and data lines to avoid interference. Ensure the tray is not overfilled; leave about 20% extra space for future expansion . Use cable ties or clamps to secure cables without compressing insulation.

Step 6: Grounding and Inspection

If the tray serves as an equipment grounding conductor, ensure all sections are bonded and electrically continuous according to NEC 392.60 . Perform a final inspection to verify alignment, support spacing, cable fill, and compliance with local electrical codes .

Step 7: Restore Power and Test

Once the tray and cables are secured, restore power and test circuits to confirm proper operation. Document the replacement for future maintenance and upgrades. By following these steps, you can safely replace a cable tray while protecting the cables and maintaining compliance with electrical standards .
